It still ran OK , but the smell was horrendous , It smelt like I was burning a combo of coal and kerosene .
I put a new Cat back on it , now the exhaust is sweet again .

I hope you sold your old one, they go for $80 or so on ebay as scrap. you can also get a brand new high flow one for $30-$40 shipped on ebay. Nothing like getting a new cat and making $$ off of it!!

Catalyitc converter are made out of corrosion resistant materials. The government doesn't want them (and the hazardous material inside of them) falling off in the streets. You sure it is rusted? Sometimes there is a heat sheild on them that start to rust, but the catalytic converter itself should be in good shape. I would look a little closer at it - The catalytic converter on these cars are pretty efficient and unless it is clogged should not affect your performance. Like it was previously mentioned there is no real advantage for removal that I'm aware of.
Oh yeah - Funny thing about what Skeeter Keeper said. There was a warning sent to my work that talked about Catalytic Converter thefts - Apparently, there is money in stealing these thing. Here it is (Anne Arundel County is in Maryland)
Anne Arundel and surrounding counties are experiencing a rash of catalytic converter thefts from vehicles in parking lots. The thieves slide underneath the vehicle and quickly cut away the converters which are sold for scrap. The targeted vehicles are mostly four wheel drive, with Toyota Pick-Ups and SUV's being the predominant vehicles of choice. These are experienced thieves and they should not be approached.
Employees are requested to report suspicious vehicles and people in our lots. Please obtain a license plate of the vehicle if possible. If you see someone suspicious you should call 911 but we ask you to also call our Control Room Duty Officers on Ext. X-XXXX so that we can respond. As you know we have patrol vehicles driving through the lots.
If you are working during shutdown, please look for our cameras and park in their line of sight. If cameras are not present, please park under lights or near entrance doors and report anything suspicious. Do not approach your vehicle if you see someone near it - call Ext. X-XXXX for a response and escort.

HAHAHAHA!!! Its funny you mention that! I teach the Diesel Program at CCBC in Catonsville. For our Toyota Program, we have a 4Runner for dealer visits. Our Toyota coordinator went to start it on morning about two months ago, and low and behold, he was greeted by a very loud exhaust. Yup, they snatched the converter!!
And, what's inside a catalytic converter isn't hazardous. Its ceramic laced with precious metals, mainly platinum. The reason converter shells are typically manufactured from stainless steel is to meet a federal guidline that states the converter must be airtight for a minimum of 10 years. The only way to guarrantee that is to make from metals that corrode very slowly, ie., stainless steel.

Palladium
Rhodium
The catalyst itself is most often a precious metal. Platinum is the most active catalyst and is widely used. However, it is not suitable for all applications because of unwanted additional reactions and/or cost. Palladium and rhodium are two other precious metals that are used.
