    Based on william's suggestion that leaves & stuph may have gotten into the fresh air intake, I disconnected the black plastic connecting duct between the intake box and the heater, on the intake box side, and felt around in both the duct and the box. Both were quite clean, no leaves etc. Then I noticed that even with the selector on the dash heater controls all the way over to interior air, the flapper on the intake box was still about 1/3 open! So I have always been getting fresh, cold air, even when I didn't want it. No wonder the car would only get lukewarm in the winter!

    Originally I had thought my problem stemmed from the 180 degree thermostat Greg installed as an overheating precaution when he turboed the car, and just lived with it, doing the usual things like blocking bumper and grill openings. It now has a 195 degree thermostat, and I was puzzled that my heat was no better.

    I pulled the box out, and inspected how the door was attached to the box; it looked pretty flimsy. I suspect that many Festys have this issue. So I left it off, and then pulled the squarish inspection panel off the pass. side upper firewall in the engine bay. I stuck a plastic bag over the intake and zip-tied it on (my other option was to duct-tape the opening).

    Turned the car on, warmed up the motor. Boom, instant heat!

    Now that I have the intake box off, I'm gonna try to come up with an extension for the mechanism to make the flapper door close all the way. I'm thinking a 2" flat bracket will do it.

    To remove the fresh air intake box:
    1. remove the glove box--two phillips screws
    2. pull out the little connector tab thingy that connects the box to the black plastic ducting
    3. remove two 10mm nuts holding the box on; remove the cable from the box, and pull it out
    Takes about 1.5 minutes to do all this.

    The intake has a grill over it with large holes, so I can see how stuff could get in the system. It is easy to improve on this--get some screen-door material and zip-tie it over the grill opening, so only dust can get in. A simple fix; not as good as a cabin air filter, but easy, cheap and permanent.

    The foam that is glued on the flapper door falls apart and the seal that it is supposed to provide is gone.
    On all of my Festivas I cuts some pieces from thin closed cell foam padding and glued them to both sides of the door.
    After I put these pieces on the doors they close all the way and sealed good.
    Also cut pieces of thicker foam to recreate the seal where the box fits up around the fresh air opening under the cowl
    and where the other opening fits into the AC evaporator housing box.

      This will not address my main problem tho, of the door staying 1/3 open. That seems to be purely a linkage issue.

        I wonder if an Aspire intake box is compatible.....?

          So correct me if i am misunderstanding but you now have no fresh air from outside coming into the car?

            That is correct; a temporary measure while I get the box sorted out. Nice and toasty in there tho.

              I was going to say, even with my 160* tstat, I never had issues....

              I was going to suggest, again, and obviously, water is still moving, or air is slipping somewhere.


              Now my 09 vw is a whole new nightmare. Ecm sees 200f* coolant, yet I barely get Luke warm air on speed 4. Core isn't plugged, air or water....

                I took a look at mine yesterday after seeing this thread since I was getting cold air even when I had everything off. My fresh air/recirc cable was off the black arm that opens and closes the door. Tom, did you disconnect the cable to see if the door opened and closed easily? I think your problem may be that you need to pop the cable from the holder and put it in a different place so that the door will close all the way.

                  No, actually the cable was doing its job properly. What happened is that the plastic piece that connects the door to the arm got a stress crack, and now the door hangs down no matter what you do with the arm or cable. I need to find this little black plastic piece from a JY Festy. It is easy to remove, and hopefully I can just do a simple replacement with a good one. I also want to look at Aspire fresh air intake boxes to see if they look like a viable substitute.

                        Tom, did you have problems with the engine temp warming up before? Or just getting heat in the car?

                            Went for a drive today. Outside air temp is 40 degrees. Fresh air vent is sealed off. Even with the motor never heating up as much as it should (gauge only got just above the bottom "normal temp" line), it was uncomfortably hot in there. The gauge went up to 1/3 in the normal zone when the car was iding afterward; then the heat was even hotter.

                            I would urge everyone who does not have good heat to make sure their fresh-air flapper door closes completely.

                              Never too much heat. I love heat. I'll crank it full blast with the windows cracked. I'd rather waste it in the cab then through the grill.

                              Never too much heat. Especially the colder it gets. When it's 40 and colder, all my cars are default full blast.

                              I go as far as a 190 stat plus still blocking 2/3 of the radiator. What is open I leave for the fan.

                              I want that 170* air coming out the vents.

                              Did I say I like heat? Maybe I'm getting old.
